How we test & rebuild a Prius battery

A real Prius rebuild involves bench testing. Each pack is evaluated module-by-module, then balanced and re-checked before going back into service.

  1. Review battery symptoms

    Review warning lights, trouble codes, and battery-related symptoms to determine whether the pack is a good candidate for rebuild.

  2. Inspect the battery pack

    Inspect the battery pack for corrosion, heat damage, venting issues, and visible module problems.

  3. Test individual modules

    Evaluate each module for voltage behavior under load, internal resistance, resting voltage stability, and remaining capacity. When appropriate, modules are capacity-cycled to identify weak modules and improve pack balance before reassembly.

  4. Replace weak modules

    Replace failed or weak modules with better-matched tested modules when appropriate.

  5. Balance & recheck

    Balance the pack, re-check module behavior, and provide honest recommendations based on overall battery condition.

A note on removal & installation: Battery removal and installation are arranged separately — most customers handle that part with a local mobile mechanic. If you'd like a starting point, just ask when you get in touch.

Why this matters

More than a single failed module replacement

A quick module replacement usually focuses on the module or block that has already triggered a warning light. That can sometimes get the vehicle moving again, but it may not address the overall condition of the pack.

A more complete rebuild looks at the battery as a system. Weak modules can hide behind one obvious failure, especially when the car only reports block-level voltage differences. By testing module behavior, capacity, voltage drop, and balance across the pack, we can make a better recommendation about whether the battery is worth rebuilding and which modules should be replaced.
